As mentioned at start of this manual posting, I would definitely try to make and upload a pdf file also.

Dear Mr. Basic I have seen ur pics in which you are doing valve clearance of ur gs150. Can u plz tell me the exact settings of inlet and outlet valves as I have tried different settings with my feeler gauge but still didn't getrid of the ticking sound coming out of the tappets. these days my valve settings are for inlet 0.05mm and for outlet 0.08mm.

also thanks for the effort you have made in uploading repair manual for suzuki lovers.

Are you sure? I have adjusted tappets within the range written and adjusted them to 0.05intake and 0.15 exhaust. The bike is running very smooth but tick tick sound is there. Tappets tend to get tighter over time if adjusted to the tighter setting it will get out of spec sooner.

My dear Haji__John above are 100% exact setting which i have give you & 0.04 wali feeler gauge is not available easily aur jo app nay exhaust walay valve ko 0.15 per set keya hay ics setting per in higher rpms bike vibration kerti hay aur vibration app key footrest main feel ho gee aur bike 100km/h key speed ko bhee cross nahin kerti reh gayee baat. it will get out of spec sooner. nahin aisa 5000 ya 5500kilometers kay baad he ho ga kyun k mainay apni zero meter GS key pehli tuning 6000km kay baad he key thee. get tighten Ex valve to 0.13 & intake to 0.04mm after that you will love your ride & your bike meter needle also cross 110km/h easily & also don't forget plug gap to .70mm for any further help you can feel free to ask me here & by the way which engine oil you are using now & how many kilometers your bike have done until now

Dear hamikhan thanks for your valueable advice i appreciate that. you are right 0.04mm guage is impossible to find in market. chinese guages are available in the market which i seriously doubt about their accuracy. well i adjusted the inlet to 0.05mm and outlet to 0.13mm. my bike have clocked 32000km and its 2013 model. i did try this settings and so many others settings several times to get the exact setting. too tight valve may make bike smooth and soundless but also done damage by producing more heat as the outlet didn't closed properly as the intake open, loose tappet may produce irritating sound but its good for engine life this i have discussed with suzuki top mechanic Mr. Safeer here in rawalpindi.

My dear emb5 leave the inlet valve to 0.05 & wait for next 5000km after that your bike will become automatically ok every thing of your bike will be ok no tappet noise every kind of noise from your engine will be gone for minimum next 5k kilometers you will enjoy your ride

Here we go with valves setting procedure

Over Head Cams With Rocker Arms

AH... now we get to the whole purpose of this page, how we adjust the valves. The engine must be dead cold before we can adjust anything, so let it sit overnight. First, we will Find TDCneed to find Top-Dead-Center(TDC) of the compression stroke of the cylinder to be checked. Remove the gas tank, the covers to the valves and the cover to the nut on the crankshaft or flywheel. Turn the engine over until you see the intake valve go down and then up. There will be a mark on the crankcase and a "T" mark on the flywheel. When those two marks align, the engine will be at TDC and both intake and exhaust valves should be loose.

If you can't get a wrench on the flywheel nut don't worry. You can turn the engine over by jacking the rear wheel off the ground and putting the transmission in top gear. Now simply turn the rear wheel to turn the engine. If you can't find the flywheel marks look at the intake valve as you turn the engine over in the forward direction. When it goes down and then up, take a long thin screw driver and stick it down the spark plug hole. Continue to turn the engine over until the piston touches the tip of the screw driver. Continue to turn the engine. Be careful not to jam or bind the screw driver in the spark plug hole. The piston will push the screw driver up. When it stops and starts to go down, that is TDC of the compression stroke. This will work on all piston engines.

Tappet ScrewNow we are ready to check/adjust valve clearances. For engines with rocker arms and screw type adjusters, take a feeler gauge of the right size and place it between the end tip of the valve and the screw adjuster. If it is out of specification use a wrench or Valve Adjusting Tool to loosen the screw and change it. Sometimes you can use a regular wrench and screw driver to adjust things and sometimes you must have the special tool. When you push the feeler gauge between the valve tip and the adjuster screw there should be a little bit of resistance. One way of doing it is the go-no-go way. If a .003" feeler gauge fits but a .004" feeler gauge does not, the clearance must be .003". On most engines the intake clearances will be tighter then the exhaust clearances... but not always! Sometimes they are the same. I have never seen an engine where the exhaust is tighter then the intake.
