Brother we did a 8 hour non stop static running test of the engine after the rebuild. Then it was driven a total of 1100 Kms in the next 15 hours. The engine was primarily kept running even during stop overs. We achieved the Combined mileage (Urban & Highway) of 15.3 Km/Liter. The reported factory combined mileage is at 15.6 Km/Liter. And we did not replace the head either. It was the same original head of the engine.

That pitted combustion chamber will create spark knock like you dont want to imagine, those little pockets have edges on them which will glow red under boost and "KNOCK". Static running of 8 hours is also a very bad practice - specially on a turbocharged petrol engine. The rings only have a very small window to make their seating pattern into the cylinder bore (less than 1 hour) and that is why the engine is loaded up and driven in order to seat the rings for long life. If you dont load them up the rings and cylinders glaze out and cause compression loss which is quadrupled in a turbo engine because the dynamic compression of the running engine is higher than an NA engine.

btw - what was done with the damaged piston? replaced with new? were all cylinders bored oversized or a "sleeve" was hammered in?

Dont believe on everything ppl say I have seen many efi cars in morning throwing drop of water and every efi engine run rich when cold the water drops are result of condense steam due to cold exhaust

No this pic is alittle after the 6th hour. This onboard pic was taken also at the same time. The engine was vibrationless and it ran all the time at this RPM after initial adjustments.

No, everyone on the team got a fair share to rev it up at frequent intervals as the car can seat only two persons for the test drive. The pic was given to you as a reference for your last two posts before this one and also to one other friend in the thread who thought it was a cold start.

You Mean That Water Was Still Coming Out After Warmed Up Engine Run For Six Hours??? And That Pics Was Taken 6-8 Hours On Complete Warmed Up Driven Engine?

My Dear Brother with all due respect and on a lighter note, I am sorry I forgot to make an 8 hour long video for you because the pics are not doing any justice. But remind me I will ask the client to bring the car again and make a video for you to see and hear the knocks while the engine is running. Since the car has been handed over today to the client who took it through its paces the same way it resulted in the engine in that condition. May be I might give you a pic in a day or two to give you some more references as to where we were driving and also give you the exact loop we took for our test drive.

You said you let the engine run at different rpms for 8 hours after the rebuild and took the pic of exhaust after the 6th hour.was someone throwing cold water at the exhaust to keep it cool because that much water is not doing the justice

All I asked was

did you idle the engine for 8 hours? as highlighted above.

did you bore out the cylinders for larger pistons as the broken valve cylinder must have been damaged.

That was a bond paper written guarantee that your fresh rebuild was thrown to the scrap pile, The rings glaze over in the cylinders and the engine loses compression and power. There is a very narrow window of seating the rings, bearings, cams and followers in a new engine - very narrow - less than 20 minutes and then there is a correct technique of running a new engine,

Its not letting it idle for centuries - its not gunning it either, and the worst you can do is to run it cold, out of tune and setup wrong clearances on the rebuild and not employ proper tools like torque ratchets.
