Wow, I always considered myself a "car guy". . . till I saw that discussion about grease remind me to shake you hand at the next Pakwheels auto show sir!

The thread has been quite an experience. Any suggestions for a DIY car? I feel inspired to get rid of my Kei car. I might end up late for work a lot of the time though.

You are most welcome to shake my hand anytime. A good place to start a DIY is a Volkswagen. spares are fairly easy to get. The car is simple and chap to buy. There are a far number of them around and so the workshops around the area deal with them. Pakwheel VW club is full of friendly people ready to help you out. The WV is at home with mods - sky is the limit. And WVs always draw a smile from other car drivers because most had one at one time or another or their dad had one.

VW cars are the best when you are looking to go for modification or just a proper restoration. They are simple and affordable and if you dont want to spend a lot of money and even if you want to spend a lot of money and do the right restoration. Both cases it is the right choice and a good learning project if you are doing it for first time

Though it has been a bit quiet on this thread, I have been working away behind the scenes. One issue that has prevented me from driving the car over longer distances is the unreliable radiator. It has an intermittent leak. I have been using LiquiMoli Radiator Stop Leak, to be frank, though this is good product, it is not a lasting solution. Works for a few weeks, then, drip, drip, drip. Over the last few days, I took out the radiator and sorted out the leak. Though the radiator is not leaking, I still have not done a thorough road test where the radiator goes through a few full temperature cycles - cold, hot, cold to see what effect the expansion/contraction cycles have on the (home) repair. If It works, great. If not I'll have to think of some other solution :(. At the moment, family obligations are prevent me to be doing any road tests for a few weeks.

The function of the radiator is conventional but the construction is far from it. There is a brass tank on top to which inlet hose connects and there is a brass lower tank to which the radiator outlet hose connects. The tubes are arranged in a single row about an inch in wide. Each tube has a design stamped on it along its length to promote a bit of swirl as the water travels from the top tank to the bottom tank improving the heat exchange. To further promote heat exchange there are fine copper fins interlaced between adjacent tubes. The entire assembly is soldered together. So far what I have described about the construction is fairly straight forward and all radiators are more or less about the same. The twist in the design is that the entire radiator is encased in a steel frame. There is no way of separating the frame and the radiator except cutting the frame. This steel frame is pretty substantial and heavy. In the event of a front crash this frame will take the brunt of the impact (this is before crumple zones were invented:)). It also serves as the mounting for the beautiful chrome radiator shell and supports the front hinge of the bonnet. In my opinion cutting the frame would be a drastic step to repair a pinhole leak in one of the tubes. My repair procedure follows the modern micro puncture operations they do now instead of open heart surgery

Tried. It is welded at the factory. No nuts/bolts or hidden slid mechanisms. Frame surrounds the radiator snugly. No place to slide it out of the frame. Looks almost like one piece. In any case, even if I was able to take it apart it would not make my home remedy and easier. I went the path of doing a "cold weld" ala Devcon style:). I'll have to see if this repair holds as mentioned earlier. I initially toyed with the idea of having a whole new radiator core manufactured hence the narrative of frame structure. Hopefully I am going to be lucky and not need a new core.

devcon would not hold because of the thermal expansion and contraction. You need a solid repair - is your leak on the tubes or the tank?

That is what I need to see. In post # 209 that is exactly what I need to test - repeated cycles of hot and cold. Unfortunately the leak is in one of the tubes. The place is very tight to get the soldering iron in there.

thats a real tight situation you have there - how about some flux with a piece of solder and some careful aiming of a propane microtorch through a pipe. I have seen a plumber do that here in Houston - he was actually sweating a joint behind brick and was using holes to manuever his tools.

Naqvi Sb. it is frustrating that simple commonly available tools and repair facilities available in other countries are just a huge issue here. I may even go as far as saying that what is possible in Karachi is totally foreign in Pindi/Islamabad. After getting that out of my system i can proceed with the reminder of this post.

After seeing the size of torch and soldering iron with the radiator wallas around the area, I believe that the heat from the propane torch will melt the solder holding the copper interlacing fins between the adjacent tubes. I am afraid I will land myself in more trouble than I am already in. I will share some pictures below showing the radiator construction and the home repair.

Of course as you said, the real test will be to see of the repeated expansion/contraction cycles hold or not

this repair requires closing off of the offending tube, you would need a very fine torch head, or make a sort of very fine head with copper tube, some flux and solder placed - a touch of the micro flame and you are set.

I have seen it being done in Karachi on a big stationary engine radiator as field service.

btw - that radiator frame is a bit military grade - I have never seen it that heavy. How much does the entire assembly weigh?
