Started making face/marking plate of ignition switch.

Took measurements, and printed a drawing, sketched in coreldraw.

Made markings to at least near replicate the matter position.

Rough print out for testing, hand cut with a new blade of art knife.

cant tell you the enjoyment of learning from your project, hats off 2 U! furthermore i need to ask about the paper you are using for printing is this vinyl / 3M or any waterproof paper? i would be happy doing this DIY for my GTO:)

Now I am stuck at this point.

The window retainer have expanded due to a very tight fit of the plastic.

I tried with hot and cold method, but of no use.

Size difference is around 0.45 mm

Any help from the experts?

hmmm ..... So now you have to make another window only this time it will be a bit smaller than before....... I also liked your idea about fitting the glass directly on the master cylinder but do you think it will seal properly??.... you do not want air to enter it issue of safety

Epoxy coating makes it waterproof.

I think air at this stage is not the issue,

Expansion/contraction due to temperature/weather is the main problem to make this window properly seal for oil leakages.

This time it should be bigger, cause don't want to use the retainer.

for Master Cylinder Sight Glass have you check "MINERAL GLASS" i see many people used mineral glass to repair their sight glass window.

Brake fluid attacks plastic by making it brittle so it snaps easily. I think brake fluid may also attack epoxy. However I don't know over how much time. Anyway, it is worth the experiment. Overall very impresses with your on/off/lock label.

Bought this bike in 1991 from Vehari dealership, because ,here, in central Punjab, the bike was not available due to shortage.

Transported this bike from Vehari to Faislabad via a Toyota pickup.

Have originals and copies of all the documents like owner's manual, purchase reciept, custom documents, demand draft, toll receipts and even warranty card.

Till now its original mileage is 60K+ km and it has never been driven with odometer cable disconnected.

History of repair and spare parts receipts are also filed.

I am not an expert but repairing is my hobby.

This thread shows some of my good and some of my not so good repairing tasks.

Suggestions and comments are welcome.

it reminds me lot of my early memories associated with Kawasakis.
if i was in Pakistan now i can really help you with plenty of spare parts as i used to be a fanatic kawasaki parts collectors.

previously u were diluting the epoxy mixture with something.... like you did with the galvanized bolts.......

Actually I did not searched on the net earlier.

After reading your post searched and found many helpful stuff from the net,
but as you know we live in a place where proper parts and allied products are very hard to find.

An other thing, even before reading your post, I had experimented something, shall share soon.
